This work presents a techno-economic study on the viability of manufacturing end-use industrial components through the combination of topology optimisation (TO) and additive manufacturing (AM), using the upper triple clamp of the ICAI Speed Club competition motorcycle as a case study. Starting from a 476 g solid billet, two redesign variants are developed using the generative design module of Solid Edge, applying different contour-protection strategies. Results are structurally validated through FEM simulation under a design load of 4,630 N per fork housing, derived from a maximum-braking-on-slope methodology. Design A achieves 228 g with a safety factor of 4.12, and Design B achieves 200 g with a safety factor of 3.55, representing a 26% mass saving over the original 270 g part. Both designs are post-processed using Altair Inspire's PolyNURBS tool and geometrically validated through three physical prototypes manufactured by FDM and SLA. The economic analysis compares AlSi10Mg additive manufacturing via PBF-LB/M (448 EUR, Protolabs) against CNC machining of the original component (479.47 EUR, Protolabs), confirming the competitiveness of AM for unit production. A buy-to-fly ratio of 1.05 versus 4.8 for CNC machining results in a 99% reduction in material waste and an 84% reduction in carbon footprint.en-GB
